Ok disabled mod_deflate until I get it to stop adding compression to the download.php

Should be fixed for you.

Weird thing is I cant get the error on any browser but then again I use winrar by rarlabs so maybe thats why.

Reason why wowinterface works for you is because of the amount of traffic it gets it has a dedicated mysql server, php server and download server. The download server is running a light weight deamon called nginx and has no compression because all it does is send out zip's and rar's.
